Communications Capability for the Harshest Environments

When Systems Innovation Group (SIG) set out to deliver a rugged, man-portable Cellular Base Station to the U.S. Government, performance could not be compromised. The system needed to survive extreme temperatures, drops, and environmental exposure while remaining compact enough for field deployment.

Alluvionic partnered with SIG to engineer and prepare a production-ready solution. The result was a compact communications platform that exceeded standard MIL-STD-810 thermal benchmarks by 50 percent and met demanding environmental requirements without increasing size or weight.

The Mission

The U.S. Government required a portable cellular base station capable of supporting field operations in harsh environments. The unit had to integrate Commercial Off-the-Shelf radios and electronics into a durable enclosure that could withstand heat, shock, and environmental stress.

Beyond performance, the program required a complete Technical Data Package so the Government could transition directly into production. The system needed to be ready not only for testing, but for manufacturing and sustainment.

With deep expertise in software and electronics, SIG led the effort. They partnered with Alluvionic to deliver the mechanical engineering, integration, and manufacturing readiness expertise that made success possible.

The Challenge

Fitting high-performance communications hardware into a man-portable enclosure created compounding engineering challenges — thermal, structural, and logistical.

  • Heat buildup threatening system reliability in a constrained footprint
  • Customer-Furnished Equipment arriving without defined tolerances or connector specs
  • 500-line BOM spanning sheet metal, machining, plastics, and additive manufacturing
  • Supply chain volatility requiring active management of component substitutions
  • Constant schedule pressure with simultaneous performance and durability requirements
  • Full ITAR, RoHS, and NIST compliance required throughout the program

Engineered for Production from Day One

Alluvionic applied disciplined engineering methodology across every dimension of the program, from thermal analysis to vendor management.

  1. Advanced Thermal Engineering | 3D modeling and detailed thermal analysis optimized airflow, component placement, and structural reinforcement within the compact enclosure — producing results 50% beyond standard requirements.
  1. RSS Tolerance Studies | Rigorous tolerance analysis ensured reliable integration of customer-furnished components despite incomplete specifications, eliminating integration risk before fabrication began.
  1. DFM / DFA / DFR Principles | Design for Manufacturing, Assembly, and Reliability guided every decision — ensuring the system was engineered for repeatable, scalable production from the outset.
  1. Vendor Qualification & BOM Management | Vendors were qualified and trained to meet strict quality standards. Manufacturing deviations and component substitutions were actively managed through prototype and pre-production builds.
